The Electronics Center in Remscheid supplies all Vaillant Group plants. Several million electronic assemblies leave the modern facilities every year. We take a look behind the scenes of day-to-day operation.

In-house electronics expertise

Precision every second of the day: the systems in the Electronics Center assemble up to 500 components onto each circuit board. The smallest of these measure less than a millimeter in diameter. Around 300 different electronic assemblies come off the production line here – each manufactured according to an individual design.

Electronics are the key to controlling modern heat pump systems and gas heating appliances. As the “heart and brain” of the heat pump, the electronic system controls ensure efficient operation and create the basis for digitalization and modern energy management. Today, digital services allow systems to be monitored, optimized, and maintained remotely, which increases operational reliability and reduces service call-outs. In addition, intelligent controls enable integration into energy management systems, for example, for the optimal use of photovoltaic power or dynamic electricity tariffs.

Speed, versatility, and precision

Around 150 skilled staff work in several shifts around the clock on a 12,000-square-meter shop floor. The circuit boards are individually assembled in a matter of seconds: capacitors, resistors, coils, and semiconductors are positioned with millimeter precision and then soldered.

The Electronics Center manufactures around five million modules each year. Thousands of different components are processed – from a few millimeters in diameter to the size of a matchbox. A circuit board's journey through the plant takes up to two days: from preparation and assembly to quality control and shipping.

High flexibility in everyday manufacturing operations

Each electronic component has its own blueprint. This blueprint is used to program the production equipment for assembly. Changing between different variants is part of the daily routine, says Philipp Scholl, Head of the Electronics Center: “High flexibility in production is one of our key strengths. The team reconfigures the equipment up to ten times per shift in line with production planning.”

This makes it possible to produce even very small runs and to fulfill Vaillant's guarantee of spare parts availability for at least ten years. Philipp Scholl explains: “The ratio between electronics for series production and spare parts is around 80 to 20 per cent.”

From assembly to final testing

The modules differ greatly, and so do the manufacturing methods employed at the Electronic Center. These include the standard methods for circuit board assembly. With surface mount technology, the components are attached directly to the surface of the circuit board. With through-hole technology, the components are inserted into the board and automatically soldered on the back with tin heated to around 300 degrees Celsius. In addition, manual assembly by experienced employees remains indispensable.

The high level of process expertise, from the choice of manufacturing method to plant engineering, maintenance, and equipment servicing, is one of the strengths of the Electronics Center.

Quality inspection for every component

Another core competence lies in quality control: every electronic component is checked several times during the production process. This involves automatic optical inspections, electronic testing, and proprietary procedures for examining the functionality of the end device. Only when the circuit board has passed all quality checks without fault does it proceed to final assembly in the factories or to the warehouse for spare parts supply.

Short distances create synergies

The new expanded electronics factory at the site of the company's headquarters in Remscheid allows for even closer integration of development and production, Philipp Scholl continues: “The direct proximity to the heat pump production in Remscheid and to the Research and Development Center offers great advantages.” One example of this: in addition to series and spare parts production, the facilities can also be used to test new product lines. This shortens the path from development to production and ensures the quality of the electronics.

In addition, it makes the company less dependent on global procurement markets. And it also ensures the long-term supply of spare parts—an important unique feature.

The expansion of electronics manufacturing is part of our long-term corporate strategy. Investments in the expansion of the production network are accelerating the ongoing transformation of the Vaillant Group into one of the leading heat pump manufacturers.

Capacity fit for the future

Later expansions of the Electronics Center are possible as needed. This gives the Vaillant Group sufficient capacity for the production of electronic components in the long term and allows it to respond to increases in demand at any time – quickly, flexibly, and independently of international procurement markets.
